Three Common Aisle Widths

When constructing rack storage to maximize the available space in a warehouse, there are several factors to consider in establishing aisle widths to accommodate the various types of forklifts.

Wide Aisles are used primarily for counterbalanced forklifts. In general, when sizing a lift truck, such as a sit down 4-wheel or 3-wheel fork truck: Head length of the lift truck (meaning the distance from the back of the forklift to the front of the load back rest) plus length of load (the length of the pallet down the stringer) plus 12″ for maneuverability plus 6″ pallet overhang.

Keep in mind that pallets sit on a beam and overhang the beam by 3″ (usually if it’s a 48″ long pallet). Generally, 4-wheel counterbalanced trucks have aisles sized for 12 to 14 feet. With 3-wheel counterbalanced forklifts, many warehouse managers use 11- to 12-foot aisles, and for standup counterbalanced trucks, 10.5 feet to 11.5 feet.

Narrow Aisles refer to reach trucks and deep reach trucks. Generally, narrow aisles are thought of as 9-foot aisles. However, it is important to size the aisle both for storage and productivity when using reach trucks.

Very Narrow Aisle trucks operate in aisles less than 6′ and often use guidance systems like a wire, rail system, or an optical system, to travel within the aisles. There are different types of VNA trucks, such as order selectors, swing mast, and turret trucks. Turret trucks use 30%-40% less aisle than a narrow aisle reach truck, but the cost of the truck can be double.

The above is an approximate guide for the various types of forklifts. Keep in mind that “clear aisles” means the dimension between pallets stored in the aisle. This is generally 6″ narrower than where the rack is placed in what is known as rack-to-rack or steel-to-steel aisle dimensions.

What is Warehouse Order Picking?

Warehouse order picking, one of the most important–and involved–parts of warehouse operations, accounts for as much as 55% of the total warehouse operating expense. Thanks to the high cost involved in this process (also known as order fulfillment), as well as the significant connections between order picking and customer service and satisfaction, a number of improvements to the process have been introduced.   1.  Piece picking or picker to part method. In one of the most common methods of order picking found in warehouses today, the order picker or pickers moves to collect the products necessary for one order. There is also a picking area and a material-handling system used to refill the picking locations from the storage area. The storage area contains the items used for order fulfillment. Rather than having to go to the general warehouse area to find order items, the picking operator simply goes into the storage area to fill an order. This method expedites the order picking process and helps with overall productivity.
  2. Part to Picker method. The part to picker method employs the same physical locations as the picker to part method—storage area, picking area and a material-handling system that moves the items from the storage area to the picking area. However, in this method, the picking area is made up of a series of picking bays, also known as zones. The items are moved from the storage area and delivered to the picking bays, which receive items for one or more orders.
  3. Sorting System method. This method uses an automatic material handling system consisting of multiple conveyors and a number of sorting devices. There is no movement from order pickers involved in this method. The items are placed on a conveyor in the storage area and sorted for each particular order. The operator in the picking area collects the items that have been sorted for a customer order and processes that order. Because operators have no need to physically fill the order, the sorting system method is one of the most efficient.
  4. Pick to box method. In the pick to box method, the picking area is organized so that there are a number of picking stations connected by a conveyor. The order picker fills the box with the products from his station and the box moves to the other picking stations until the customer order is complete. Once again, there is no need for operators to physically fill the order, which significantly expedites the picking process.
